Ok, I changed the Serv thread period and the P values.
The step and direction signals look MUCH better, no strange behavior.
Alas, the machine still doesn't move.

Don't know if it matters, but here's a comparison of the Parallel card and the 5i25 output on step and direction for the x axis.
I'm just throwing stuff out there as I work on it.
PARALLEL CARD LEFT JOG
PARALLEL CARD RIGHT JOG
MESA 5I25 LEFT JOG
MESA 5I25 RIGHT JOG

It might be that the bus switch has been damaged (since you have a bad output)
and is loading its 4V power supply (that sets the pass-through voltage and is just a resistive voltage divider) so you are not getting enough high side drive to generate steps

I'm not a huge fan of that answer;) , but it's looking more and more like it might be the case
Do you know if P2 uses a different bus by chance? I ordered an adapter with the hope of reassigning everything to P2 for testing.

Checking the loaded output voltage would probably tell
P2 uses a different bus chip but it may use the same 4V (not sure)
If the G540 only outputs 3.3V signals you could set the I/O tolerance for
3.3V and then the bus interface chips are powered by 5V
(unfortunately the G540 manual has no output signal specs)

Looks like there's a PI5C PCI bus chip for each port, fingers crossed.
EDIT: you beat me to it.

Are you able to elaborate on this? What do you mean by "set the I/O tolerance", is this HW, SW, what device is it on etc.
I guess I don't fully follow what action you're proposing.

Scratch that, I found the W3 jumper on the 5i25 that does what you suggested, I'll try that.
EDIT: I just checked the G540 Rev8 manual, looks like the spec sheet says input is 3.3-5v.
Fingers crossed!
