At what speed are those cuts?
Check the motors for heat, if you can hold the palm on them=all is good, if it burns=lower the current on the drives.
To much current will cause missed steps and erratic behaviour.
Check after half hour of machine runing.

Have you tried drastically reducing acceleration?
The only other explanation I can offer is that the motors are consistently missing steps trying to accelerate the mass of that particular axis.

I do have some of them, one is OK for over 8 years.
The new ones sold on ebay/aliexpress/banggood are not using TB6600 but a new TBnnn109 <only recal this 109 at the end, they are lower current but much better microstepping and wont go up in smoke if someone sneezes near them.

Hi Tommy;

Motors are OK to touch, warm but not hot.
I have included the cut speed in a screen grab.

Cheers

I'll get the LinuxCNC config later today and maybe you can give me some suggestions.

Many thanks

Hi Sam;
I have included the HAL and INI file so you can take a look at the settings I am running.

Cheers

Hi Tommy;

Would there be any benefit in reducing the current? If so I can try later today.

Not really, upping it might help, but gradually, in small increments and check after each increase. It must be after at least 15 minutes of work.
Run a 2 to 4 hour job really slow, like 20 to 25% slow, but make sure to mark the start point and set the gcode to return to that point at the end.

Excuse the late reply.

I don't know what acceleration is necessary for your machine, but I would try reducing it drastically until you can hear it accelerating gently and there are no sharp movements.

Then repeat the test with the marker pen.

Thanks Sam;

It is a plasma unit and the highest cutting speed I have at the moment is 3048 mm/min or roughly 120"/min. The slowest is 305 mm/min or about 12"/min.
I am not a production shop more of a tinkerer. I try your suggestion and see ho I go.

Thanks

John
