What would the total I/O capacity be a 7i96 and a 7i73 (including the expansion port) ?
I wouldn't use a key board on the 7i73 just sensor inputs or relay outputs.

well...
11 isolated inputs on 7I96 + 6 high current outputs,17 TTL level I/O on 7I96 parallel expansion connector + 24 inputs and 22 outputs on 7I73
so 76 I/O total (not including the step/dir outputs)
Note that a 7I73 is not the best general purpose I/O card since it has a mix of 3.3V and 5V tolerant I/O
A 7I90HD (with sserial remote firmware) would give you 72x 5V tolerant inputs/outputs (sinking outputs)

Thanks, I mainly wanted to check that there was plenty of spare capacity.
The 7i96 is favourite at the moment because of the step/ dir, isolated I/O and everything on 3.5mm terminals. It would cost quite a bit more to add the cards to the 7i90HD to get the same level of protection and easy connections (unless I'm misunderstanding how the 7i90HD can be used?)
Can the mpg inputs on the 7i73 be used for axis encoder feedback?

I think you mis-understood, a 7I90HD can be used a Sserial I/O expander
Like the 7I73 but with more digital I/O (though GPIO only)
MPG encoders are not really suitable for axis encoders unless they are low resolution

Sorry, my mistake I was looking at the 7i80HD
7i90HD makes more sense. Can it accept highspeed encoders and analog inputs like the 7i73?
is it fully supported and compatible with 7i96?

No high speed encoders with the current firmware, though its possible
The 7I90 has no analog I/O but does have 72 5V tolerant digital I/O

How many of the 7i73 I/o are 5v tolerant?
It looks like I would have a good spread of digital and analogue I/O with the 7i96 and the 7i73. should cover most options

INPUT CHARACTERISTICS
All inputs are LVTTL compatible (3.3V input maximum) except inputs 8 through 15.
Inputs 8 through 15 are 5V tolerant. Inputs 8 through 15 are also available as encoder
inputs. Inputs 8 through 15 have 4.7 K pull-up resistors so will read high when
unconnected. Inputs 0 through 7 are available as analog inputs. Inputs 0 through 7 have
no pull-up or pull-down resistors so present a minimal load on analog signals. If inputs 0
through 7 are used for switch sensing, external pull-up or pull-down resistors must be
added. The analog reference voltage is brought out on J2 pins 11 and 12 for ratiometric
measurement applications (like potentiometers). When keypad inputs are available as
input bits, they have 10K pull-ups, so will read high when unconnected.
