Note: The G540 manual does not say what the output levels are
I would check that the G540 is not outputting 5V levels

The steps look much better, and every axis is moving now.



Now I just have to find a workaround for my dead GPIO 15.

Once the P2 adapter comes I'll test to see if the other bus is able to produce full steps at 5v and report back. If it cannot I'll probably get another card, or just use this for GPIO and go back to parallel for step generation, but until then it looks like this is the way to go.

PS:

I think I found a comparable replacement for the PI5C bus on P3.

I have to go through the data sheets to confirm, but if my testing with the DB25 adapter on P2 works, I'll try replacing the bus chip on P3 and see if that fixes the the dead gpio15 and the inability to hold a pulse at 5v.

Note that the 6I25 outputs cannot drive to 5V, only 3.3V
Though they have pullups to 5V so will swing to 5V with no load

Oooooh, are you saying that it should never have worked for W3 to be in the 5v position with the g540 to begin with? That it should never have been able to drive steps at 5v?

I was under the impression that it was supposed to able to.

It should have worked since the G540 is supposed to accept 3.3V signals.

The drive may be limited in 5V mode if the bus switch is damaged since
it may draw current and drop its power supply below 4.1V, leading to
lower output drive voltage capability
