Mesa Card 6i25. Linux CNC Error during program operation

Mesa Card 6i25. Linux CNC Error during program operation was created by JZHA1985
I have a 6i25 running a G540 (basic ballscrews, direct drive, nothing fancy at all) and flashed the board using the Mesaflash utility using the command line. I'm using the latest stable release, a J1900 board, and everything is rather vanilla.
Other than the weird pinmapping and my inability to figure out the limit switches everything runs smoothly.
I used the default 1khz basethread (?) and had a few days of stability but recently had an issue with a complex program which forced me back to simply using a parallel port due to the risk of failure.
I apologize for pasting it all--I think a third through it goes over how the system encountered latency and had to shut down but obviously my understanding isn't particularly deep.
This is what I found most relevant in an attempt to save one time from going through the entire dump:
(I'm guessing that I can lower down how many times per second everything is updated--but the docs don't elaborate much and my knowledge is apparent from my post)
Please excuse the photos I took of the screen.
I simply used the defaults the wizard provided--only "interesting" thing I can think of is I'm using a 5mm per turn ballscrew and have the units set to inches.

step time = 500
step space = 5000
direction setup 20000
direction hold = 20000
servo period must be 1000000 or 1 million
And you have very bad latency issues, so try disabling everything related to power saving, speed step, hyperthreading, virtualisation, etc in the BIOS.

Is actually rather meaningless (and not an error)
What actual problem do you have and can you post your hal/ini files?

I have found that a termination on startup is usually as a result of a mis-configuration error
as as PCW says, post your config files.

I had a program running and suddenly in the middle of it LinuxCNC said it needed to close along with telling me to share the aforementioned information.
I've got another machine that uses the same motherboard, also uses a G540, the same SATA DOM, very similar BIOS setup and same version of Linux CNC. Both were setup to do step gen with the parallel port initially till recently.
The "good" machine has ran perfectly for over 4 years with parallel port step gen with default settings and the "problem" machine was configured identically (BIOS is almost identical--I think one has 64 MB video memory and the other is auto) but was always used less than a dozen times per year as my backup setup...
When I started using it daily the problems became apparent (lost position, faulting on the G540, etc); therefore, I increased step timing which helped immensely but not fully, I tried the spare 6i25 card, and continue to have problems that make me think the motherboard is defective for my timing needs.
Attached are the INI and the HAL files.

Hmm the real error seems to be to be this:
python: malloc.c:4665: _int_malloc: Assertion `victim->fd_nextsize->bk_nextsize == victim' failed.
/usr/bin/linuxcnc: line 864: 3427 Aborted $EMCDISPLAY -ini "$INIFILE" $EMCDISPLAYARGS
Not sure what triggered this but it does not seem to be 6I25 related

I'm positing that merely loading up 100K lines of code and the limited amount of video memory available coupled with other variables could be the issue. I'll do a dry run with the video memory switched to either a high level or auto then see how it goes.

malloc() is a C function that allocates memory. Its possible for some reason that there was a memory overflow or insufficient memory remaining to allocate the amount of memory requested.
I don't think that would be due to the Pcode. People say they run far larger files than that. So as you say, it could be graphics related

Could it be a bad stick of ram or likely not?
Regardless I'll first change it to auto, second I'll swap the ram out, and thirdly I'll reevaluate.
Thank you for the info everyone--I'll give it all a shot and see how it goes.

I think we've found the problem and it took less than a few minutes of memory testing.
All it took was adding an additional stick of ram and not realizing that it could be causing an intermittent problem--which has wasted 10+ hours of time, and resulted in me collecting another G540 to my collection.
.
Attached are screenshots of both machines with Memtest86--test your memory is my only advice at the moment for others!
