So I guess the general consensus is to leave it for now? Drew - if it turns out ( no pun intended ) that we want higher count disks and I need to make one you are more than welcome to one as well. Just let me know at that time. It's just as easy for me to make three or four as it is to make one, at that point. I would probably WEDM them to get the slots as accurately as possible, with as sharp an edge as possible, and each slot as narrow as practical.

Thanks Zahnrad! I wonder what the practical limit WRT to slot count on a 3" disk with an off the shell optical switch is before one starts reading more than a single slot? The switch that Andy referenced has a dectector aperture diameter of .06" or 1.5mm. One could increase the dia of the disk I guess. US Digital sells a 2" dia 100 CPR / 4000 PPR optically printed disk for $42. The corresponding read head is another $42. Or you can get the whole thing in a case for $131.
Do you have your own wire EDM? That must be a cool tool to have access to. I'm currently lusting after a 40W desktop laser.

You're welcome. I ask for help all the time, here. If I can repay that help given in some small way, I'm all for it. Yes, I imagine we have some room available to us should we want to increase the disc size. I have to look, though. If you brighter guys want to figure out the best way forward, I'll help with what I can, here. Yes, we have WEDM. Actually, I have a whole shop. Andy, I'd never heard of surface mount opto stuff. That's pretty amazing. What's the dia. and line count of is the wheel? Was it laser cut or etched. 40W is pretty much hobby stuff. 1/4" plexi and plywood.
Zahrad, That shop's yours? That's some pretty nice stuff! If you don't mind my asking, where are you located?

Unfortunately the reflective sensors are very sensitive to distance (transmissive sensors are very much to be preferred, and also available as surface-mount 3mm cubes) and one of the encoders counts unreliably and that project found its way to the back of the shelf.
