Mori MV 35/40 retrofit

I would like to upgrade the machine to 4 axis capability which requires an additional cpu card and other pieces. Before I "upgrade" the antiquated control and still have an antiquated control I would like to explore the option of retrofitting the machine to EMC2 with touchy.
The machine has a 20 position ATC and the following components
The servo drives cpcr-mr155k2
Servos ughmed-12gg (with tfue- feedback units)
Spindle controller vs-626mtII
Are these components compatible with EMC2?

and analog input spindle drive. Not sure if there is a encoder on the spindle or not, this would be needed for rigid tapping
These should work fine with EMC and either our (Mesa), Motenc, or Pico systems servo interface hardware.

D510MO motherboard and processor
Mesa 5i20 with a 7i48 to control the 4 servos and spindle drives and encoders
2 7i37TA cards to handle
inputs for the limit switches for travel and tool changer(8) (and spindle orient magnet?)
solenoid outputs for tool clamp, unclamp, tool changer (8), coolant, air blast, oil shot, coolant thru holder
control inputs for e-stop, cycle start, feed hold, man pulse gen, pulse gen axis select, pulse gen scale, (x,y,z, jog, feed override percentage, spindle override, rapid override, manual coolant on, spindle orient, spindle index
I want to keep as many of the factory manual button and selectors as possible. I need to total up my I/O's and see if i need to go to a 5i22 so i can use 3 7i37TA cards.
The rotary unit is a nikken with a Fanuc Ac Servo Motor model 0S what drive should i use to run it?
Sound reasonable?

I wonder if the 7i64 would help there? The issue would be finding a suitable firmware and it is only supported in the 2.5 branch.

I am watching your progress with interest, I have a Mori MVJR with a Yasnac MX2, probably similar to your machine. It has very few hours on it (sat in an office building unused for 20 years) but the control has had problems every few months and of coarse can't contour lot's of small steps quickly.
I am still trying to understand how you figured out what hardware you need so quickly.
This is all Chinese to me right now. My electronics experience is limited to making a phase converter and a camshaft measuring machine with encoders and software to read them.
Please keep posting your progress, I'm about ready to go for it too.

I have changed directions slightly. I did some figuring and i was going to be at almost 100 inputs so I'm cutting back on that some.
I'm going to need atleast 21 outputs 12 of which are for the tool changer.
So which is a better combo
5i22 with a 7i48 and 3 7i37TAs
5i20 with a 7i48 and 7i46 running a 7i64
2 5i20's one running a 7i48 and 2 7i37TAs and the second running a 1 or 2 7i37TA's
2 5i20's one running a 7i33TA (4 axis) and 2 7i37TAs and the second running a 7i33TA (spindle) and 1 or 2 7i37TA's
The second 2 options would require a different motherboard with 2 pci slots. Whats the best option there? The cards in the last option are all supported by emc so setup should be more user friendly??
The spindle motor has an integrated resolver that is hooked to the spindle drive for speed feedback there is a velocity output on the drive could this be used for rigid tap or can i tie into the resolver going to the drive and run it thru a converter such as pico-systems.com/oscrc4/catalog/product_info.php?products_id=20 ? Or is there a better option than the 7i33 for the spindle and encoder?
I started laying out the logic for the toolchanger today and have most of it figured out and should be able to be done pretty easily in ladder form. the only thing that I'm having an issue figuring out is how keep track of which tool is in which pot and how to call that pot to the tool change station. the magazine has a binary rotary encoder to track its location.

Any option with a 7I48 require running EMC 2.5 (or later) so you would need to either compile it from source or download a copy from the buildbot
If you use a 7i64,you also need EMC 2.5 There's support for running
the 7I64 via real time serial RS-422 (SSERIAL) in EMC2.5
If you are not in a big hurry there a some cheaper and denser I/O options coming.
For example a 5I23, a 7I48, a 7I44, one 7I70 and one 7I71 would give you 6 analog servo axis plus 6 encoder inputs(7I48), 48 24V 300ma isolated outputs (7I71), and 48 isolated inputs(7I70). with expandability to 384 real time I/O points by adding more 7I70s and 7I71s. This also leaves one 5I23 connector free.
