set max_error = 0 still getting a joint following error. which I could have sworn wasn't possible as I though setting max_error = 0 effectively turns off the error checking for that axis... ugh I could be wrong. it's late and this project has my brain fried...

Setting MAX_ERROR to 0 in the ini file turns off error bounding in the PID component
So its not at all clear whats wrong (I cannot duplicate this issue with similar settings), I'm beginning to wonder if this isn't a hardware issue. What card type to you have in your Tormach controller, 5I25 or 6I25?

Is LinuxCNC working in stepgen feedback or encoder feedback?

5i25 as far as I know. at least that's what the hal file says.
this is the upgrade kit I snagged from tormach. the tormach controller I upgraded uses the PCIe card option

assuming not encoder feedback as no encoder is hooked up to the controller. (clear path does all that on the motor controller side)

if its PCIE its a 6I25
Can you check the the 6I25 jumper positions match the default jumper picture in the 6I25 manual?

i'll check and report back. I have another mesa card I can toss in to test if needed. haven't finished setting up our pcnc 1100 yet so I can grab the mesa card from there if need be.

jumpers are set just like page 4 of the pdf you linked. i'll swap the card with the one from the 1100 to see if that works. also you are correct the card is a 6i25.

swapped mesa card for the spare we had in our 1100. exact same results. so it's not the card. going to reinstall path pilot and test stock tormach stepper to see if we can get a good part made.

It looks like you lost your FF1=1 and now it's 0. Not sure what happened - it needs to be 1. Try FF1=1 and MAX_ERROR=0 as pcw has recommended.
