I thought it would make sense because the Mesa card was already purchased and paid for. ... it seemed not final what was missing.
Admittedly two network adapters probably complicates things.
When you just want to eat pickles and cake without getting "the look", being half pregnant does the trick.

Greetings Timo

"Queue is not empty after probing" error message, is the issue I am hunting for, trying to find anyone that can reproduce this, and see if my patch fixes it, I think your problem is something different, and it is correct that the machine stops when the probe is flickering, the "Queue is not empty after probing" is something different that in theory should not happen, trying to find users that get this message.

I don't see anything obvious wrong in the hal/ini files

I would try using and external 5V supply  as a way to debug the issue
but its a pretty mysterious problem.

Success.

My suspicions were correct - there are undocumented parameters to set in the drive before the digital outputs can be activated.

Stepperonline advised the following:
Warning: Spoiler!

Parameters C04.59 and C04.5A are not in the manual.  They are, however, visible in the tuning software (see attached screenshot).

I've attached a bare-bones xml file which will create HAL pins for all five digital inputs, and two of the three digital outputs.  The last output - DO3 - is reserved for the motor brake and commented out.

As usual, thanks to everyone for helping out.

You can use RS485 Modbus to control your VFD so its not really a problem until you come to the encoder if its needed. Threadmills are a lot easier than rigid tapping.

Also, as of now everything is new on the PC. I have an older dell optiplex I can play with if we think thats the issue…

here are my hal and ini files. I only have a few buttons working at the moment so it should be pretty generic so far

OK that sounds more like a hal issue or maybe hardware (Memory?) issues on the PC

Can you post your hal/ini files?

When I say crash, I mean the computer shuts down and reboots.

The 7i77 is powered by an external 5vdc supply. Here are some pictures of the wiring

I am getting 5vdc between the screw labeled vcc and 0vdc. Interestingly, I can start LinuxCNC with the encoder hooked up and it will not crash unless I move the hand wheel. I used halshow to verify other buttons are working (joystick, start, stop, etc.)

power supply for 7i77 is 15w/2.4 amp

Can you power the 7I77 from an external 5V supply?

When you say crash, what actually happens?

OK guys,
Finally back on this again. Got LinuxCNC stable, ended up being a failing hard drive issue. Got my 6i25 and 7i77 boards back from MESA, everything checked out ok.
I am still struggling on the MPGs. Still crashes the computer when I scroll the MPG handwheel. Its a differential encoder, plugged into encoder #3 slot on the 7i77. I have tried a new MPG, same result. I would say its safe to say the MPG hardware is not the issue.

Also make sure all power management is disabled on the host PC
Similar issues can come from Ethernet (EEE) or PCIE power management

I had a problem with a Mesa board disconnecting a couple years ago.

Turned out it was a bad/weak DC-DC power supply.  Voltage would drop intermittently, causing the Mesa to reset and I'd get the 'error finishing read' nightmare.  Looked like a network issue, but @PCW helped me diagnose it as a power problem.

Maybe double-check whatever is powering the Mesa and see if it's dodgy.

Just talking from my experience, on my machine i got good result with ilowpass / multiply stepsize

setting for all axis:
MAX_ACCELERATION = 1100.0

If set Stepsize on mpg to 100 or less, it works very good. Even stepsize 500 worked, larger was not safe.
jog-counts and jog-scale can be set for all axis, only the enabled axis will move finally.
This config was made many years ago, thats all i remember

# The stepsize selected is always multiplied by 0.001
# ilowpass − Low-pass filter with integer inputs and outputs
# mult2 − Product of two inputs
Code:
loadrt ilowpass loadrt mult2 addf ilowpass.0 servo-thread addf mult2.xhc servo-thread # Lowpass Filtering for mpg setp ilowpass.0.gain 0.01 # IMPORTANT to keep ratio ilowpass.0.scale mult2.xhc.in1 setp ilowpass.0.scale 1000 setp mult2.xhc.in1 0.001 net jog-counts_in  <=  xhc-hb04.jog.counts => ilowpass.0.in net jog-counts_out <=  ilowpass.0.out      => joint.0.jog-counts axis.x.jog-counts joint.1.jog-counts axis.y.jog-counts joint.2.jog-counts axis.z.jog-counts net jog-scale      <= xhc-hb04.jog.scale   => mult2.xhc.in0 net scale_div_1000 <=  mult2.xhc.out       => joint.0.jog-scale axis.x.jog-scale joint.1.jog-scale axis.y.jog-scale joint.2.jog-scale axis.z.jog-scale # Switch to mode.manual net man_mode       <= xhc-hb04.button-mode => halui.mode.manual
