Ok,
I still have one question how are these cards numbered in hal? Does card number ie. hm2_5i25.0.7i84.2 correspond to channel number on 7i74?

Yes, it does.
There is an option for hosmot2:
loadrt hostmot2 use_serial_numbers=1
That changes the pin names so that you get pins like "hm2_7i84.004F..." where the 004F is the last 4 digits of the card serial number on the sticker.
The means that the order in which you plug in the cables doesn't matter. It's an option that I use myself, but it doesn't help with the "sserial_port_1=302xx" thing, that still depends on the socket that the device is plugged in to.
I ought to add the option to say "sserial_004F=3" too. (it can't be a HAL parameter, by the time HAL has started it is too late to change the board mode)

Yes, ViN must be 8V or greater but VFIELDA and VFIELDB can be 5 to 32V
input thresholds are set to 60% of VFIELD going up and 40% of VFIELD going down
(20% of VFIELD hysteresis)
inputs are safe to 48V continuous and 120V momentary
I probably would have chosen a 7I69 (48 I/O) or 7I90HD (72 I/O) for driving common anode 5V LEDS

Thank you for information. Those would of been better choices. I liked screw terminals on 7i84 because I have limited installation space behind operator panel. So two 7i69 + BOB's might not fit.

For future reference, the M20 connectors are handy for this:
uk.rs-online.com/web/p/pcb-connector-housings/6812871/
The picture is the 2x2 but they go up to 10x2 and you can fit them side-by-side in the headers.
You need a little crimping tool, and the crimps are bought separately, but they make a neat solution for individual wires to box-headers.
