I need a TON of IO, whats the best board to pair with the 7i49 ? I have a 5I25 and 7i76D sitting here, but I am willing to grab another board if need be

The 7i49 belongs to a different class of boards to the 7i76. (it uses a 50 pin connector rather than the 25 pin D-sub)
It might be possible to use a 7i49 with a 5i25 and an adaptor. But when faced with the same quandry for my lathe the choice was
5i24
7i49
7i44 -> 7i84 + 2 x 8i20 + 7i73
That leaves a whole header free on the 5i24.
Rather than 7i44 + smart serial you could use 1x or 2x 7i37 / 7i37TA but I needed smart-serial for the 8i20 drives so went with that for all IO.

My drives are velocity 10v, so good there with 7i49 OTOMH i need bare min 48 channels of io sit up 24in by 24 out, I plan to add a opto coupled solid state relay control board in between to handle any goofy 120v switching, of which I have a lot.
Looking at the 7i49, there is the 7i49 and the 7i49hv, what is the difference between these cards ?

I think this is a question for PCW / Mesa
If you need lots of IO, and in various voltages and current ratings, then I would suggest smart-serial IO in a 7i44. Then you can mix-and-match up to 16 of these boards: store.mesanet.com/index.php?route=product/category&path=83_88

Things I can say with certainty, I also posted the 25 pages of schematics but I will do it again here.
Servos are brushed
Servos have Tach feedback, to servo drives AFAICT
The actual resolver and servo wiring is fairly straight forward, However I do plan to test everything end to end to ensure that the schematics are correct and any oddities in the wiring are made complaint with the MESA hardware.
My biggest concern is tuning the servos and resolvers, I am sure I can get them working relatively easily enough.
these are 2 separate sets of the same prints, some pages in each set scanned better, I have not had time to go through and fully update them, as I am gutting my machine it seems rather pointless. But if anyone ever needs a set of 1980 cinturn 12u prints, here's a complete set

There are two suitable bitfiles in the standard 5i24 (and also 5i23 and many other) card firmware sets.

OK, in that case I would expect the configuration to be relatively easy. PnCConf does not appear to know about the 5i24 or the 7i49, which complicates matters a little. I would suggest making a 5i23 + 7i33 configuration, then posting it here and I will convert it over (I have the matching hardware so can crosscheck the pin names). This is mainly just swapping encoder to resolver with search and replace..Servos are brushed

I appreciate the help, I think I can get by with a single IO card, but I am double checking. Looks like I should get 2 IO cards, due to all the input, and MESA is out of stock on the 7i33 input cards, which is what I'd want my extra IO for. I figure I can just use a 7i84d for the extra IO for the control panel, and I have LED light and stuff I would like to run including a foot pedal to operate the chuck
