correspondence of unused i/o pins to physical connector location?

The .pin file in the firmware package has that info (if you know the firmware it was programmed with) or you can use mesaflash with the readhmid command (after adding the address & such)

example 7i96_5abob_d.pin file for 7i96 if programmed with 7i96_5abob_d.bit file

the physical pins are generally numbered from 1 but the pin numbers start with 0

Is there a chart somewhere that correlates the 3 digit I/O number shown in pncconf with their physical terminal on the board?  I assume those 3 digit numbers are a number used by the firmware to represent the pin, but on the board, by the time you try and subtract out the power and ground pins, and try and figure out how many actual I/O pins an encoder or serial port uses, it's almost impossible to tell what's being configured.  I've been trying to compare with the board drawing from the Mesa 7i96 manual, and also with the actual board, and I'm coming up empty.

I'm referring to the 023 to 032 numbers in this screenshot.

Give both the name of the card name & PCI ID

Here's one that might you lead you astray

Looking through /proc/ioports shows the serial port @3008 and the parallel port @3000

dmesg shows
0000:06:0d.0: ttyS4 at I/O 0x3008 (irq = 22, base_baud = 115200) is a 16550A
parport0: PC-style at 0x3000, irq 22 [PCSPP,TRISTATE]

Then there's info under /proc/sys/dev/parport/parport0 (in the case of the first parallel port) the hal_parport gets it's info from and depending on what is found there, gives the message that started this all.

Just saying there seems to be a couple of ways to skin the cats.

A photo would be nice. If I pull the quill in my top slide forward, it would break the hydraulic pipe at the rear elbow. It would be nice to see how your one allows movement. It's too blurry in your photo.
Before you remove the hydraulic ram you have to remove the screw in the clasp claws and unscrew the claw assembly. The when the hydraulic ram is removed all the springs come out with the ram. Maybe you draw rod is broken?

Yes and mine has the hand adjuster on the top slide same as the one in the photo
Makes it easy to adjust the Z spindle.

Rtelligent ECT86 Closed Loop Stepper Driver Encoder Setting

Indeed, I just tried it and I got the same result. I think this is an out of the box problem with these drives. I have a batch of 7 drives all having the same issue, while before they never had this issue.
I also checked, all the settings/parameters are the same with the working and not working drives. After opening them up, also internally they look the same.

I did recall you said you would be away.
I'll have a quick try on mine by simply loosening that clamp bolt. I didn't realize before that is all it takes.
With the hydraulic pipe elbow removed the assembly should come out whole.
Then the only tricky part was warming the thread on the hydraulic ram so the Locktite came free.

Yes I have had the spindle our several times and lubricated the bearings with the special Kluber grease. The hydraulic unit comes off no problem but I cant get to the spring washers
On mine the very long drilling to the sight tube was clogged and it took a lot of rodding out to fix. It's hard to read through the sight hole

Sorry I have been away for a few days
Thanks for the photo and the description of the Z hydraulic pipe work .Now I am back on the job. I am reluctant to dismantle the Z hydraulic spring loaded tool gripper as I simply don't know what I am doing and risk damage to the unit. I will have another look tomorrow. I can remove and adjust the gripper but I cant get to see the spring washers and they could be the problem. Further the Z tool changer worked before I renewed the spindle grease so it has to be something I have done.

@RotarySMP could I maybe ask you a few questions about your retrofit?
