Question: How does the esab floating head sensor deal with irregularities on the object being cut? Can it handle such object or you need a laser like sensor in this scenario to measure/process height distance?

It does not, it just finds the top of material, the "material following" is done by the THCAD and the software by measuring the plasma cutter voltage.
Checked the schematics last night, it seems to have only 2 servo motors, so less wires.

Ok. Will that be any different with the small plasma cutter we are going to wire? I mean is the voltage measurement standard on all plasma cutters or is it only the case with what came with the machine or with some, ie the hypertherm?

All of them use external THC electronics in conjunction with the floating head to follow the material. We like to use the THCAD as it is very cheap, extremely good quality, works perfectly and is fully integrated into PlasmaC configuration for LinuxCNC so you get full control of the machine on screen.
Nothing differs, we agreed to use THCAD from the beginning, and two small 1MOhm resistors.
Hypertherms usually have a dedicated output for that, so there is no need for the two resistors.

Ok good
My friend is hunting for the wires. Some of the wires go to the power box then to the control box. We are thinking about putting the mini-atx box and all the cards in this same powerbox as there is enough space to hold all the components there. We can then add just a screen keyboard mouse cables from the power box to the esab control box where we will install the screen.
This will allow us to remove the extra wiring going from this box to the esab control box.
Is this a good idea?

No wires go to the power box, everything should be installed in the control box.
The only wires that go from control box to the Z axis are 4 motor wires and floating switch wires.
