funny even with thc disabled I can't cut due to error valid arc lost ...?? shouldn't I be able to cut with thc disabled?

Same problem, but might not be the same cause. Anyway, you would have to provide us with some halscope traces to be able to help you.

I think I need to find ou why I have no hm2_7i76e.0.encoder.00.velocity
I will try to provide halscope results.

Lets sort out your Arc voltage first. You calculated these correctly
calculated offset 3540.625l
calculated scale 0.012042148
But you have not entered them in Plasmac.
Have you made the change I said to correct the negative volts?
The problem here is Plasmac's synthesised arc OK. If the cut volts is only showing as 40 volts and you have a Arc OK low threshold set to 80 volts, the ArcOK signal will never come on so the cut will terminate.
So we need to get the Arc Voltage sorted out first. It does not really matter if the wrong voltage is calculated, but the ArcOK low voltage has to be about 50% of the calculated cut volts displayed on the screen.

I am sure that is not the problem, the settings most probably, but without more info from the OP i am refraining from concluding anything.The problem here is Plasmac's synthesised arc OK.

But then he's changed the calibration settings so they are wrong so the first step is to get the Arc voltage and sign reporting correctly

You say you don't haveIf that was the case you would not see an Arc Voltage in PlasmaC and you would get an error on startup as you have this correct line in plasmacthc_connections.halSo you need to do what Rod said and get the arc voltage correct then move ahead one step at a time and don't start cutting until you are at the top of stairs.
hm2_7i76e.0.encoder.00.velocity
net plasmac:arc-voltage-in hm2_7i76e.0.encoder.00.velocity => plasmac.arc-voltage-in

I reverted to the setup before I messed with the settings: configured plasmac new:
configs/plasmathc/plasmathc.hal: setp hm2_7i76e.0.encoder.00.scale -1
configs/plasmathc/plasmathc.hal: setp hm2_7i76e.0.encoder.00.filter 1
configs/plasmathc/plasmathc.hal: setp hm2_7i76e.0.encoder.00.counter-mode 1
bad news, thc voltage stays at -43V ...
I will check my hardware setup of thc...
please check also encoder2.txt
