I know the feeling. It was all a bit of a puzzle. I Went through so many iterations.

I got mine to fit on an 80mm x 40mm extrusion so you have plenty of room. When you say bearings, you mean linear bearings and rails? If you look at the radial torque specs of the HGR rails, you only need one rail (even for HGR15...) Provided you are not wanting to use it as a router!... Clive's looked nice with a rear mounted motor...

Geez Bob! Have you checked the radial forces a single linear rail that size can handle?

I'm sure even one rail would have been overkill!

Well, if the customer don't pay, then I'll put a spindle on it....lol

versatility never hurts. a spindle option or a machine torch option gives you two angles to unload the machine. i would have taken a deposit for material costs that was none refundable before i even thought about building something for a customer. but then i don't think that route is something i would do just because of liability issues. to many head aches that could happen.
